Contract Manufacturing for Medical Devices: NPI Without Surprises
Design transfer, process validation, pilot production and change control for medical device new product introduction at a U.S. contract manufacturer.
New product introduction at a contract manufacturer is a transfer of knowledge, not a transfer of drawings. The specifications are the easy part. What determines whether the first production run matches the design is whether the process, the equipment, the inspections and the acceptance criteria were all defined and validated before volume was requested.
Design transfer: what has to move
- Device master record inputs: drawings, specifications, bills of material, acceptance criteria.
- Process documentation: work instructions, equipment settings, inspection methods.
- Packaging and labeling requirements, including U.S.-specific label content.
- Test methods and the fixtures required to execute them repeatably.
- Supplier list, approved alternates and incoming inspection requirements.
Process validation
Validation answers one question: does this process reliably produce a device meeting specification. Installation qualification confirms the equipment, operational qualification establishes the operating window, and performance qualification demonstrates the process across realistic production conditions, including the shifts and operators who will actually run it.
Pilot before scale
A pilot run exposes the gaps that documentation hides: a fixture that only works in one operator’s hands, a packaging step that takes twice the estimated time, an inspection that cannot be performed at line speed. Run it at representative volume, measure yield, and correct before committing to a production schedule.
Change control after launch
The most expensive problems appear after launch, when a component substitution or a process tweak is made without assessing regulatory impact. Every change should be evaluated for effect on the device, on the label, on the clearance and on the customer. The change control record is what makes that assessment repeatable rather than a judgment call.
